I went back again and rechecked all the joints. I tried putting the battery in upside down and it slide in! So checking the joints, I found that the Dean's jig had put the bars at just a slight angle, with enough flare on it to make the bars catch the sides of the battery tray if put in right-side-up. So I went back and redid the bars, but not using the Dean's bar holder. This time I got them perfectly flat. The packs now fit, although still quite tight. I think I will try the ProBar-2 or the Orion bars next time. I guess the good thing is the batteries can't move side to side at all now:D
